The Same Cell, a Different Thickness? Control Force and Parallelism Before Blaming the Gauge

A soft pouch cell does not have one universal thickness independent of measurement conditions. Its reading changes when contact force, platen area, dwell time, temperature or loading position changes. When two inspectors obtain different values, the first question should not be whether the PPG thickness gauge has failed. We first check whether both measurements used the same mechanical definition of thickness.

The aluminum-plastic film, electrode stack and trapped gas make a pouch cell slightly compliant. A caliper applies a local and operator-dependent force, while a parallel-plate system applies a defined load over a controlled area. These methods can both produce plausible numbers, yet the numbers are not interchangeable. For incoming inspection, formation, grading and module assembly, the pressure condition must travel with the thickness specification.

Define pressure as part of the measurement result

Our lithium battery thickness gauge uses a controlled loading mechanism so the upper platen approaches the cell under a repeatable condition. Before programming limits, we recommend documenting the applied mass or pressure, effective platen area, waiting time and measurement location. If a supplier reports thickness at one load while the assembly plant inspects at another, a disagreement can appear even when both instruments are functioning correctly.

Dwell time is equally important. A compliant cell may settle for several seconds after contact. Recording immediately can emphasize transient deformation; waiting indefinitely reduces throughput and can introduce temperature drift. We normally run a short time study and choose a fixed dwell that balances stability with takt time. The same rule applies whether the station is a manual thickness tester or an automated production unit.

Parallel platens protect the meaning of the number

If the upper and lower platens are not parallel, the contact pattern moves toward one edge and the result becomes sensitive to cell orientation. We check parallelism with gauge blocks at the corners and center, then compare the spread. Cleaning also matters: a small particle on a platen may be insignificant to the eye but large relative to a tight battery tolerance. A daily zero check and a documented cleaning method are simple controls with a strong effect on data quality.

For large-format cells, a single center reading may hide edge swelling or local stack variation. We advise customers to place measurement points according to cell construction and module compression risk, not merely at convenient coordinates. The report should retain point identity instead of averaging away an important local deviation.

Use artifacts to separate gauge behavior from cell behavior

A rigid certified block is useful for checking displacement performance, but it does not reproduce a cell's compressibility. We use both rigid references and stable production samples. The reference block verifies the linear encoder and mechanical chain; repeated cell measurements test loading, dwell and repositioning. This two-part check helps us identify whether variation belongs to the machine, the method or the product.

When a line requires automatic loading, barcode recipes or data transfer, the thickness measuring machine should be evaluated as part of the manufacturing system. Fixture access, reject logic, calibration status and MES fields all affect whether an accurate reading becomes an effective process control.
